
Why Outdoor Heaters Keep Dying (And How We Actually Fix It)
If you’ve ever run outdoor infrared heaters, you know the drill. They go from freezing cold to blistering hot in seconds, over and over again. It’s a brutal cycle. When you add rain and snow into the mix—especially if you’re aiming for that IP66 waterproof standard—there’s one spot that almost always gives out first: where the lead-wire enters the unit. Most heaters fail right there. The seal just can’t take the heat, it wears down, and moisture sneaks in. Then, pop. Short circuit.
The problem with “cheap” seals
Here’s the thing about low-end units. They usually rely on a basic silicone gasket or some cheap plastic gland. On paper, it looks fine. In reality? Those materials can’t handle the “heat soak” coming off an infrared element. Over time, the material shrinks. It cracks. It basically just ages right before your eyes. Once that seal is gone, humidity and rain find their way into the electrical housing. It starts with a little dampness and ends with a total burnout.
Doing it the right way
We decided to stop playing that game. Instead of just tossing in a rubber ring and hoping for the best, we use a multi-stage process. We use high-temp fluorosilicone potting compounds. Instead of just sitting next to the wire, this stuff actually bonds to the wire jacket. It creates a tight, airtight barrier. We also step and crimp the lead-wire so there are no tiny gaps for water to “crawl” into the chassis. It means the heater actually survives the winter. It’s not just about making a “waterproof box”—it’s about making sure the seal moves and breathes with the metal as it heats up and cools down, so it never pulls away from the wire.
The honest trade-off
Now, there is a catch. Because we lock those wires in with high-grade resin, you can’t just pull them out to swap a connector in the field. If you need to change the wiring, you’ve got to replace the whole lead assembly. Is it less modular? Sure. But I’d rather spend a few extra minutes replacing an assembly once every few years than spend every single winter chasing short circuits and replacing dead heaters.
